Bitumen Emulsion Production Units

As a rule, bitumen emulsion is made by colloid mills, but many industries apply other units that allow for dispersion.  In colloid mills, the mixture of hot bitumen and water phase are passed between a rotor in full motion and a stationary stator.  There are special claws and slots on the surface of the rotor and stator that provide for turbulent flow.  There may be batch and continuous bitumen emulsion units.

Batch units require two production stages to be performed:  (1) water-phase preparation; and (2)  production of bitumen emulsion phase.  The water phase is prepared in a special container with the metered components added.  The resulting solution should be thoroughly blended.  At the next stage, the bitumen and previously prepared water phase are supplied to the colloid mill.  Precise metering of components is essential to obtain a high-quality bitumen emulsion.  Production units with semi-automated and automated controls help to reduce the possibility  of operator errors.

The continuous production process includes such procedures as water heating and the in-line metering of components provided by metering pumps for each component.  This production process doesn’t require batch containers.  The water-phase feeding system may be adjusted to ensure sufficient time for the chemical additives to react.  They are neutralized and dissolved untl the water-phase is mixed with the bitumen.  The continuous production process requires special flow meters for metering all necessary components except for the acids.  The acid is added based on the rate of acidity measured in the water-phase.  Additionally, modifiers such as latex and SBS-polymers may be also applied.  The unit should be equipped with a special block device since latex is very sensitive to external influences that may cause its break-up and the subsequent clogging of pumps and pipelines.

If SBS-polymers are used, the emulsion is let out at a temperature higher than the boiling point of water (100C/212F.  The product therefore, should be produced at excessive pressure and must be sufficiently cooled down before it is supplied to the storage tank.

Heated bitumen yields the superior position to bitumen emulsion in road construction projects. Emulsions have better adhesive properties, are more easily spread over the road surface cover, and can be laid on a damp base.  Due to high penetration rates, emulsions easily fill the cracks and irregularities in the roadway.

Modern, technologically advanced equipment is required for the quality production of bitumen emulsion products.  The production line for manufacturing bitumen emulsion should produce a stable product that (1) does not break down into water and bitumen during storage and transportation and (2) when  received at the job site, the bitumen emulsion should have maintained its performance parameters as to its specified viscosity, acidity, adhesion and other physicochemical properties.

When selecting bitumen and emulsion equipment you should primarily choose the type of operational cycle that best meets the needs of your company.  The operational cycle may be be continuous or periodical.  In continuous plants, the water solvent of emulsifier and acids are prepared separately and then they are blended with the bitumen.  Such plants are relatively simple and can offer more variants and options  when selecting such equipment.  In turn the bitumen and emulsion batch plants do not require prior preparation of the solutions, allow the easy correcting of the recipe in place, and they are easy-to-use.

In general terms, any equipment for manufacturing bitumen emulsion consists of five (5) major components: (1) production line, the “heart” of which is a disperser and a mill; (2) vessels with reagents; (3) vessels for bitumen storage and finished emulsion (4) high tech pipelines and (5) a control system.

The quality of the bitumen emulsion is provided in the first place with the reduction the ratio of bitumen and mixing consistency of the emulsion components in the blending line. It is an industry known fact  that something like bitumen emulsion can be prepared with the help of a one gear-type pump that is used as a mixer for an enormous quantity of emulsifier.  This product however, as an emulsion most likely will exist for a couple of minutes and then it will be broken down into bitumen and water.

Colloid mills, that are used as mixers, provide high quality and  homogeneity of the prime dispersion components.  These mills should be chosen very carefully.  If the owner of the plant reaches a decision to save on the quality of grinding when buying a mill of a lower price range, than he will inevitably be faced with the problem of emulsion stability.  This problem however, could be easily solved by means of increasing the quantity of the  emulsifier and acids (for reducing PH).  As a result, this will lead to substantial rise of product costs because the price for reagents is very high.  The “over acidity” of bitumen emulsion will lead to accelerated corrosion of metal surfaces of vessels and pipelines used in bitumen production and storage.

The dosing system is a very important aspect of the bitumen emulsion production line.  Compliance of bitumen emulsion with the given recipe depends very much on the accurate work of the dosing system. Dosing with low cost equipment components is not very accurate and it cannot be adjusted during the work process, nor it can be corrected according to indirect parameters (e.g. frequent rotation of the inlet pump shaft).  It is therefore, extremely hard to provide high accuracy with this equipment as the volume of pumped bitumen with the same values of pump rotation depends too much on the temperature, inlet and outlet pump pressure, and physicochemical properties of the bitumen.  In practice, even a small mistake of 1% bitumen dosing greatly influences the working properties of some kinds of bitumen emulsion.  Special flow meters are installed in bitumen and emulsion equipment of the middle and high price ranges.  They allow for not only controlling the volume of the supplied components, but also introduce feedback and automatically correct the work of the inlet pump.

Vessels for emulsifier, acid, and adhesive additives can be mounted separately or can be supplied as chemical reagents mounted inside of the production block.  The last variant is more preferable because less length of inlet pipelines increases the stability of inlet line work.  Because of the quality of the heat insulation in the production module, the unit can easily sustain the desired temperature of the reagents that are specified in the operating manuals.

As a rule, a vessel for the storage of ready-made emulsion has a cylindrical form and it is installed horizontally or vertically.  Practice has shown that a vertical vessel is more preferable as with some time a bitumen crust on the surface of bitumen emulsion will arise.  The crust preserves its integrity when the bitumen level changes in the vertical vessel and prevents water evaporation from the emulsion.  At the same time, the protecting crust in the horizontally placed cylindrical vessel is constantly breaking thereby not providing protection against unwanted evaporation.

Road-Building Project Using Bitumen Emulsion

Bitumen is an important adhesive component of mixtures used in road construction projects.  This substance is used only in a liquid form therefore, it must be subjected to heating.

As much as 70% of bitumen emulsion is made of the solid substance called bitumen.  The particles of the bitumen are suspended in water.  Additionally, bitumen emulsion retains all of its binding properties even at room temperature.

When used in paving, bitumen emulsion properly adheres to aggregate surfaces.  The electric charge of the aggragates however, can damage the mixture’s balance.  In order to avoid damage to the mixture’s balance, special additives (bipolar molecules of emulsifier) provide the adhesion qualities of bitumen emulsionand prevent any damage to the mixture’s balance.  The bitumen particles become free from the emulsifier in order to avoid any electrolytic imbalance.  As a result, bitumen emulsion is stabilized and can properly cover the aggregate surface.

The water in the mixture is forced out and evaporates because of different charges between the emulsifier and the aggregate surface.  This method of ‘binding’ the construction material and bitumen (in the bitumen emulsion) improves the quality of road pavement and gives it greater strength and  resilience.

Innovations in Road Construction: What is the Benefit of Using Bitumen Emulsion?

In the road construction industry, bitumen emulsion is used more often than bitumen.  This cohesive material was invented in the USA and it has been used for over half a century all over the world as one of the chief components of  modern road construction materials.

Bitumen emulsion serves as the cohesive material for the tack coat.  The physical characteristics of bitumen emulsion are as follows:

  • dark;
  • sticky;
  • smelly; and
  • hard when dry.

Substance Matter; this part does not need to be heated before being used, and it is capable of being distributed on the whole aggregate surface in a layer that is smoother than the bitumen itself.  The cost of bitumen emulsion depends directly on the raw materials used in making the emulsion.  In the road construction industry, bitumen emulsion is also used for asphalt coating under conditions of high humidity and low temperature.  Moreover, it is also used for repairing potholes based on modern filling techniques such as cold working (when road repair operations are being performed), road surface treatment, and so on.

Bitumen emulsion consists of bitumen and water in the ratio of 50% bitumen and 40% water. Other products, such as cotton seed, sodium hydroxide and potassim make up the reaming 10% of the finished emulsion product.

There are two steps in the manufacturing of bitumen emulsion; (1) the bitumen stage; and (2) the water stage.

The bitumen stage can be described as the blending of bitumen with different additives known as firestarters.  The water stage is the adding of emulsifiers to the water that is prepared for making the emulsion.  The water stage includes the production of the emulsifier from the part of a pomade mixture.  The pomade  mixture consists of the after-product of cotton seed and flotogudron.  In this part of the process, these two components are blended in the water with a warm solution of sodium hydroxide or potassium hydroxide until the entire mixture becomes disolved.

At this stage of the process, these two components are placed inside the special plant for blending.   The unit is equipped with a colloid mill with rotating velocity of 6,000 turns per minute (6000 RPM).  As a result, the bitumen is reduced to tiny micro particles measured in microns.  These tiny particles form bubbles of emulsion water and are placed in a state of suspension within the liquid.  The final product of this blending process is called “Bitumen Emulsion.”

The main advantage of this emulsion is in the reduction of the amount of resources and power required to create the final product.  The operating costs are reduced, owing to the increased service life of bitumen emulsion under all extreme weather conditions from Spring through late Autumn.  Moreover, the technology of using bitumen emulsion in road construction is very eco-friendly.  There is no discharge from solvents into the air, and the explosion hazard, during processing and transporting of bitumen solvent, has been eliminated.

The Globecore VBU6-P consists of two main parts, the  bitumen part and the base part.  The Bitumen part stands vertical and has a pump made ​​in Italy.  The base portion is where the emulsifier, acid and bio chlorine additive are mixed and then fed into the polypropylene container. Each component of the mixture pass through dosing pumps.  The pumps automatically measure the required amount of each component of the mixture.

The  VBU-6P system works by feeding bitumen from a reservoir into the bitumen part through a feed pipe and passes the bitumen through to a set of heating rings.   Water is supplied to the mixing cylinders and the dosing pumps then pump the emulsifier acid according to the product recipe.

The container, in which the mixing occurs, is equipped with volume level sensors.  When the amount of mixed fluid reaches the high-level indicators, the sensor signals the completion of the preparatory phase.  Next, the water valve opens and the unit starts to run the aqueous phase of the process.  The VBU-6P will continue to run unless the water supply is cut off, or until the operator turns it off

The VBU-6P is  fully automated.  The only manual control is for  the adjustment of the ratio of bitumen to water (a mix of 70% bitumen and 30% water will be made at the rate of 6m3 while a mix of 50% to 50% will be made at a rate of 9m3).

It is also possible to manually adjust the amount of emulsifier that needs to be fed into the process. For fast decaying emulsions, emulsifiers of 0.25% are used.  For slow decaying emulsions – 2% are used.  Acid is added automatically through the acid probe found on the dosing pump.  It is responsible for regulating the engine speed and the feed rate and volume of the acid.

Dry road bitumen emulsion

Powder emulsions has been known for a long time. I am sure most of us remember powdered milk. What if it is possible to apply this technology to make bitumen emulsion used in road construction then it will revolutionize the bitumen emulsion industry. To make dry road bitumen emulsion you a special polymer must be present. The polymer allows encapsulation and water elimination. Some companies are working to solve this problem since 1995 and have achieved considerable success in areas of agricultural chemistry and pharmacology. The developed technologies and processes may apply to the production of dry road bitumen emulsion.

It is possible to achieve this using a typical bitumen emulsion. A required extra step introduces an aqueous polymer into the mix and then dries the substance until capsule-like particle is formed. The polymer resembles each capsule contains a liquid droplet.

Long-term study of the physicochemical emulsion properties suggests synthesis of a hydrophilic polymer polyacrylate that has a low viscosity. It consists of hydrophobic substances, which do not inhibit the water solubility. Polyacrylate was the material that helped in making dry road bitumen emulsion production.

During the drying process, it is important to maintain minimal ratio of 10 between the granule size and emulsion droplet size.

It should be noted that the drying process has little or no effect on the bitumen emulsion properties in fact in some cases they actually improve. For example, the stability of the dry emulsion increases because the encapsulation process prevents its decay.

Another advantage of these materials is the possibility of mixing two or three emulsions that under normal conditions are not compatible with each other.

The general principle behind obtaining the dry road bitumen emulsion can be described as follows: first, the polymer is added directly to typical emulsion, then it is dried by one of available methods (e.g., dry spay), and the resulting powder is collected and stored. It at any time the powder may be dispersed in water, and restored to the original emulsion condition for later use.

Composition of bitumen emulsion

Composition of bitumen and tar emulsion depends on the type of emulsifier used and the surface on globules will form. Direct emulsions are characterized by adsorption of emulsifier particles on the outer surface of the globules, and the reverse – on the inside.

Small emulsifier concentration leads to a disperse phase, but at the same time it also promotes destabilization of the emulsion over time. Increase in emulsifier concentration can achieve lower surface tension, which leads to the formation of an adsorption layer on the globules.

In addition, reduction in the emulsifier concentration leads to a reduction in the price of bitumen emulsion.

In order to achieve a strong bond between bitumen film and mineral material, its concentration in the emulsion should range from 55-70%. When working with stone materials the surface is pre-treated with hydrated lime, which promotes better adhesion of extracted bitumen from the emulsion.

Tar-bitumen emulsion is composed of bitumen and tar at 80:20 ratio and 2% kerosene. The ratio of binder to alkali solution is 70:30.

Bitumen composition also depends on the manufacturer. For example, bituminous emulsions manufactured by Kharkov plant consists of 48-52% of bitumen type BN-II and 52-48% aqueous emulsifier. Latter consisted from lie treated wood pine resin. This recipe provides a fast-disintegrating emulsion.

Groznenskiy oil plant proposed this emulsion composition 49% petroleum tar, 49% sodium hydroxide solution and 2% emulsifier. As the latter consisted of fat that formed soap.

Typical emulsion ingredients are bitumen or bitumen mixture with a solvent like diesel fuel.

New type of bitumen emulsion was developed to simplify the treatment of stone surfaces like reverse type: 60 % tar brand D-2, 40 % of bitumen brand BN-II, 2% kerosene. Tar-bitumen emulsion contains 70-75% of binder mix and 30-25% of aqueous sodium hydroxide.

Emulsion formation is significantly influenced by the brand and method of bitumen production. The ingredients used in the preparation process can affect the dispersion property of the emulsion from high to low. Some bitumen brands tend not to emulsify.

Specifics of bitumen emulsion modification

Water-bitumen emulsion is a highly dispersed dark brown material made by atomization of bitumen in water solution of an emulsifier.

Such methods of bitumen thinning as organic solutions and hot mastics are prohibited in several European countries due to environmental and health hazards. A better and more efficient method is emulsification. The process is becoming more popular, replacing the other methods and taking its well deserved place in the market.

Although emulsion itself is an advanced material for road construction and waterproofing of buildings, it is often modified with synthetic polymer additives to enhance its performance even further. Such materials are called polymer-bitumen emulsions or rubber-bitumen emulsions.

Injection of polymer into bitumen emulsions is becoming more and more popular, since polymer-bitumen emulsions are obviously better for construction and repair of roads. Bitumen modification allows production of high quality emulsion, compliant with the high demands and high loads of modern roads. Modified water-bitumen emulsions improve stability and durability of road top and extend the temperature range of operation, elasticity and deformation stability. Research shows that bitumen, extracted after ten years of operation, shows little change of viscosity. The use of polymer-bitumen emulsion reduces the time of layer formation, however, additional adhesive additives are recommended to improve performance.

Water-bitumen emulsion can be modified in one of the three methods.

First method: injection of modifier into bitumen before emulsification.

Second method: injection of polymers into colloid mill at the stage of emulsion preparation.

Third method: mixing of two emulsions, where prepared emulsion is mixed with modifiers in the form of another emulsion.

Polymer bitumen emulsions are designed not only for road construction, but are also widely used for water-proofing of above and below ground structures, roofs etc. Water proofing materials made of water-bitumen emulsions protects structures from adverse effects of water.

This product is designed for testing of known recipes of emulsions, primers and liquid rubber. It can also be used for development of new materials and emulsifiers and the corresponding research and experiments.
